Slackware and Gentoo are always fun, but Crux would be a bit harder and lots of fun!

You could build your own with Rock Linux. That should keep you busy for a while.

Of course, I'd recommend Crux. It's not an easy distro, but if you enjoy being challenged like I do... enjoy the groping and learning as you go, Crux is a great choice that will teach you much. In the end, you'll have a rock solid distro that is faster than anything you've ever experienced Linux wise...

Well, i think, if you REALLY wanna learn something/get a challenge, you should try Linux from scratch

Just set goals for yourself. I dunno....scripting, neat features only your machine has, that sort of thing. Or, setting up a network, an ftp server... Or you can make a very minimal install from for example Slackware, or you can make a very bloated install from LFS.

One I've put some work in is trying to get Slackware to run Metisse (I love Metisse)... and don't cheat using the Slackbuild Compile it from source and put it over KDE like Mandriva has. It's just an example of course, but it may keep you busy for a while
